模具製造-影響模具電火花加工質量的主要因素


    模具的加工質量主要包括加模具製造工精度和電蝕表面的質量。由于電火花加工過程中的輸入、輸出參數多且較爲複雜,影響模具加工精度的工藝因素涉及有機床本身的制造精度、工件的裝夾精度、電極的制造及裝夾精度、電極損耗、放電間隙、加工斜度等諸多方面,其中以電極損耗、放電間隙影響較大。
  
  1、電極損耗對加工精度的影響在模具電火花加工過程中,脈沖放電會使工具電極受電腐蝕而發生損耗,因而了解和掌握電極損耗規律,進而采取多種措施以盡量減少工具電極的損耗,可保證模具具有更高的加工精度。電火花加工時,工具電極的不同部位其損耗情況也是不同的,通常其尖角、棱邊等凸起部位的電場強度高,易形成尖端放電,所以其損耗比平坦部位要快,不均勻的損耗必然導致加工精度的下降。同時電極的損耗還受電極材料的熱學物理常數影響。電極材料的熔點、沸點、比熱容、熔化與氣化潛熱越高,導熱系數越大,其耐腐蝕性越好,傳熱能力塑膠射出越強,因而能降低電極的損耗。
  
  2、放電間隙對加工精度的影響電火花加工模具時,工具電極與工件之間發生脈沖放電需要保持一定的放電間隙,使加工出的工件型孔尺寸與電極尺寸相比,沿加工輪廓上要相差一個放電間隙。放電間隙主要決定加工穩定性,一般增大脈沖放電間隙時間可提高加工穩定性。而提高峰值電流將使生産率提高,但電極損耗將加大。
  
  表面變質層加深,粗糙度會變大。要使放電間隙保持穩定,必需使脈沖電源的電參數保持穩定,此外還應使機床精度和剛度也保持穩定,同時特別注意電蝕産物引起的二次放電對放電間隙的影響。
  
  3、對加工表面粗糙度的影響電蝕表面的粗糙度評定參數Ra隨脈沖寬度和電流峰值增大而增大。在一定加工條件時,脈沖寬度和電流峰值增大會使單個脈沖能量增大,使電蝕凹坑的斷面尺寸增大,因此表面粗糙度主要取決于單個脈沖能量的大小。要減少表面粗糙度Ra的值,則必須減少單個脈沖的能量。
  
  4、表面變化層對模具表面質量的影響模具經電火花加工後的表面將産射出代工生包括凝固層和熱影響層的表面變化層。凝固層是工件表層材料在脈沖放電的瞬時高溫作用下發生熔化而未能抛出,在脈沖放電結束後迅速冷卻、凝固而保留下來的金屬層,該層金屬晶粒非常細小,有較強的抗腐蝕能力。
  
  熱影響層位于凝固層與工件基體材料之間,由于受放電點傳來的高溫影響,使材料金相組織發生變化。在加工過程中由于所選用的電參數,冷卻條件及工件材料原來的熱處理狀況不同,變化層的硬度變化情況就會不一樣。表面變化層的厚度與工件材料及脈沖電源的電參數有關,隨脈沖能量的增大而增厚,凝固層硬度通常較高。因此,電火花加工後的模具表面耐磨性比普通機械加工要好。
